SUP Laminate Structure Selection: PET/PE vs Kraft/PE vs Foil OTR Comparison

Overview #

Choosing the wrong laminate structure for a stand-up pouch is one of the most expensive mistakes a brand can make — not at the print stage, but six months later when product shelf life falls short or seals fail in transit. The three structures we quote most frequently — PET/PE, Kraft/PE, and foil-based laminates — each serve a fundamentally different barrier and aesthetic brief, and the selection criteria go well beyond “how long does the product need to last.” Brands in food, nutraceuticals, pet care, and personal care will each find a different answer here. The single most important parameter we ask for before recommending a structure is the product’s oxygen sensitivity threshold, expressed as the maximum allowable OTR in cc/m²/day — because that number alone eliminates two of the three structures in most cases.

Barrier Performance: OTR and WVTR Thresholds by Structure #

Oxygen transmission rate (OTR) and water vapor transmission rate (WVTR) are the two numbers that drive laminate selection for any moisture- or oxygen-sensitive product. We test all incoming laminate rolls to ASTM F1927 (OTR) and ASTM F1249 (WVTR) before they enter our converting line.

Here is how the three primary structures compare across the four parameters we evaluate on every brief:

For products with an OTR requirement below 1 cc/m²/day — roasted coffee, freeze-dried ingredients, pharmaceutical powders, high-fat snacks — only the foil structure meets the brief. PET/PE is appropriate for products tolerating OTR up to 100 cc/m²/day, which covers many dry snacks, pet treats, and non-hygroscopic powders. Kraft/PE sits in the middle on barrier but is chosen primarily for its matte natural aesthetic and recyclability positioning, not for barrier performance.

One important note on foil gauge: we specify 7µm aluminium foil as our standard for SUP applications. Dropping to 6µm reduces cost but increases pinhole risk during the pouch-forming process — particularly at the bottom gusset fold, where the foil layer is stressed across a tight radius. We have seen pinhole-related OTR failures on 6µm foil structures that passed incoming inspection but failed after forming.

Structural Design Parameters: Seal Layer, Stiffness, and Gusset Geometry #

The seal layer is the most mechanically stressed component in a stand-up pouch. We specify LLDPE (linear low-density polyethylene) at 80–100µm as our standard seal layer across all three structures. HDPE seal layers at equivalent thickness give higher hot-tack strength but reduce the seal window — the temperature range over which a reliable seal forms — from approximately 20–25°C down to 10–12°C, which increases seal defect rates on high-speed lines running above 80 pouches/minute.

Seal strength is measured per ASTM F88. Our minimum acceptable seal strength for food-grade SUPs is 35 N/15mm width. For pouches carrying products above 500g, we recommend targeting 45–50 N/15mm and increasing the seal layer to 100µm. For liquid or semi-liquid products, we add a co-extruded CPP (cast polypropylene) layer at 40–60µm between the foil and the seal layer to improve chemical resistance and reduce the risk of delamination from fatty or acidic contents.

Bottom gusset width is determined by the product fill weight and pouch stand stability. Our structural design rule: gusset width should be at least 40% of the pouch width for pouches above 200g fill weight. A 100mm-wide pouch carrying 300g of product needs a minimum 40mm gusset to stand reliably on shelf. Below this ratio, the pouch base buckles under load and the brand loses the shelf-presence benefit of the SUP format entirely.


Print and Surface Finishing Specifications by Structure #

Print substrate behaviour differs significantly across the three structures, and this affects both the print process we recommend and the colour gamut achievable.

PET 12µm is our preferred print substrate for all three laminate types — it accepts both rotogravure and flexographic ink systems, holds fine detail down to 3% dot gain at 150 lpi, and gives consistent colour across a 10,000m production run. We print reverse-side (inside the laminate) on PET to protect the ink layer from abrasion and moisture. Colour accuracy is managed to G7 Master Printer standards on our gravure lines, with a ΔE tolerance of ≤2.0 against approved Pantone references.

Kraft-faced pouches present a different challenge. The natural brown substrate absorbs light and shifts warm tones — a Pantone 485 red printed on white PET will read noticeably darker on unbleached kraft. We always produce a physical colour proof on the actual kraft substrate before approving artwork for production. Brands that skip this step and approve colour on a digital proof consistently raise colour complaints at first production.

For foil laminates, surface finishing options include matte OPP lamination over the print layer (adds 15–20µm, reduces gloss to 10–20 GU) or high-gloss varnish (raises gloss to 80–90 GU). Spot UV on foil SUPs is achievable but requires a minimum feature size of 3mm — below that, the UV coating pools at the edges and the definition is lost.


Compliance and Certification Requirements #

For food-contact SUPs sold in the US, the PE and CPP seal layers must comply with FDA 21 CFR §177.1520 (polyolefins for food contact). For EU markets, the same layers must meet EU Regulation 10/2011 on plastic materials in contact with food, including the overall migration limit of 10 mg/dm². We hold current compliance documentation for all our standard food-grade laminate structures and can provide migration test reports on request.

For kraft-based structures marketed as sustainable or recyclable, the kraft paper component should carry FSC Chain of Custody certification (FSC-C######) if the brand intends to make on-pack FSC claims. We source FSC-certified kraft from two qualified suppliers and can provide chain-of-custody documentation for brand use.

Brands targeting the EU market should also be aware of the EU Packaging and Packaging Waste Regulation (PPWR), which is driving requirements for recyclability by 2030. PET/PE and Kraft/PE structures currently face recyclability challenges in most municipal streams due to multi-material construction. All-PE structures (BOPE/PE or MDO-PE/PE) are an emerging alternative we are actively qualifying — if recyclability is a hard brief requirement, raise it at the brief stage, not after sampling.


Specification Notes for Brand Partners #

When you brief us on a stand-up pouch project, the five pieces of information that most directly determine our laminate recommendation are: (1) product type and oxygen/moisture sensitivity — ideally the maximum allowable OTR in cc/m²/day; (2) fill weight and whether the product is dry, liquid, or semi-liquid; (3) target shelf life and storage conditions (ambient, refrigerated, or frozen); (4) destination market and any food-contact compliance requirements (FDA, EU 10/2011, or both); and (5) any sustainability or recyclability claims you intend to make on-pack.

The most common brief mistake we see is brands specifying “foil pouch” based on aesthetic preference — the metallic look — without needing the barrier performance. Foil structures cost 25–35% more than PET/PE at equivalent gauge and add complexity to the waste stream. If your product’s OTR tolerance is above 10 cc/m²/day, a metallised PET structure (OTR typically 1–5 cc/m²/day) often delivers the visual effect at lower cost and better recyclability positioning.

Our standard process: digital artwork proof in 3–5 working days, physical laminate and print sample in 12–15 working days, production lead time 25–30 working days after sample approval. MOQ is typically 10,000 pouches per SKU for standard structures.


Frequently Asked Questions #

Q1: What OTR value should I specify for a roasted coffee stand-up pouch?
A: Roasted coffee is one of the most oxygen-sensitive food products — we recommend specifying a maximum OTR of 0.5 cc/m²/day or lower, which means only a foil laminate structure (PET/Al foil/PE) will meet the brief. At OTR values above 1 cc/m²/day, oxidative staling becomes detectable within 4–6 weeks at ambient storage, well short of a typical 12-month shelf life target.

Q2: What is your MOQ and lead time for a custom kraft/PE stand-up pouch?
A: Our standard MOQ is 10,000 pouches per SKU for kraft/PE structures. Lead time from approved sample to production delivery is 25–30 working days. If you need a physical sample before committing to production, allow 12–15 working days for the sample stage — we do not recommend approving colour on kraft substrate from a digital proof alone.

Q3: Do your laminate structures comply with FDA and EU food-contact regulations?
A: Yes — our standard PE and CPP seal layers are formulated to comply with FDA 21 CFR §177.1520 and EU Regulation 10/2011, including the 10 mg/dm² overall migration limit. We hold current compliance documentation and migration test reports for all standard food-grade structures, which we provide as part of the technical package for food brand partners.

Q4: Can I get a matte finish on a foil stand-up pouch, and what does it add to the structure?
A: Yes — we apply matte OPP lamination over the print layer on foil SUPs, which reduces surface gloss from approximately 85 GU down to 10–20 GU and adds 15–20µm to the total laminate caliper. Spot UV is also achievable over matte lamination for contrast effects, with a minimum feature size of 3mm to maintain definition.

Q5: What causes seal failures on stand-up pouches and how do you prevent them?
A: The most common cause is seal layer gauge below 80µm combined with a narrow sealing temperature window — particularly on high-speed lines above 80 pouches/minute. We specify LLDPE at 80–100µm as our standard seal layer because it provides a sealing window of 20–25°C, which gives the line sufficient tolerance to maintain consistent seal integrity. All production runs are tested to ASTM F88 with a minimum acceptance threshold of 35 N/15mm for food-grade pouches.
