Choosing the wrong laminate structure for a coffee bag is one of the most common and costly mistakes we see from brands entering the specialty coffee market. The laminate stack determines oxygen transmission rate (OTR), moisture vapor transmission rate (WVTR), aroma retention, shelf life, and whether your bag can run on a VFFS line without film tension issues. This article covers the two dominant structures we produce — PET/AL/PE and Kraft/PET/PE — alongside a third option, PET/VMPET/PE, for brands balancing barrier performance against sustainability positioning. Laminate Structure Fundamentals and Barrier Performance #
The barrier performance of a coffee bag laminate is governed by the weakest layer in the stack. For roasted coffee, the two critical transmission values are OTR (oxygen transmission rate, measured in cc/m²/day at 23°C, 0% RH per ASTM D3985) and WVTR (water vapor transmission rate, measured in g/m²/day at 38°C, 90% RH per ASTM F1249). Freshly roasted coffee off-gasses CO₂ for 24–72 hours and begins oxidizing within days of exposure to oxygen above 0.1% concentration — so the laminate must do two jobs simultaneously: let CO₂ out through the valve and keep O₂ out through the film.
PET/AL/PE is our standard specification for premium roasted coffee with a target shelf life of 12–18 months. The aluminium foil layer (typically 7–9 microns) delivers an OTR of <0.1 cc/m²/day and a WVTR of <0.1 g/m²/day — effectively zero transmission. The outer PET layer (12 micron) provides printability and puncture resistance; the inner PE layer (80–100 micron LLDPE) provides heat-seal integrity. Total laminate caliper runs 115–130 microns with a basis weight of 130–150 gsm.
Kraft/PET/PE replaces the outer PET with a kraft paper layer (typically 40–60 gsm kraft) and uses a metallised PET (VMPET, 12 micron) or standard PET as the barrier mid-layer. This structure is popular with specialty coffee brands positioning on natural or sustainable aesthetics. However, the barrier performance is meaningfully lower: OTR typically 0.5–2.0 cc/m²/day and WVTR 1.0–3.0 g/m²/day depending on whether VMPET or standard PET is used as the barrier layer. We recommend this structure only for coffee with a target shelf life of 6–9 months, or for brands using nitrogen flush at fill.
PET/VMPET/PE sits between the two in both cost and performance. The metallised PET layer (aluminium vacuum-deposited to 35–50 nm thickness) delivers OTR of 0.3–1.0 cc/m²/day — significantly better than kraft/PET/PE but not matching foil. Total caliper is 90–110 microns. This is our most common specification for mid-range coffee brands targeting 9–12 month shelf life.

All three structures are produced on our dry-lamination lines using solvent-based or solvent-free adhesive systems. Print Specification and Surface Finishing for Coffee Bag Laminates #
We print coffee bag laminates using rotogravure on the reverse side of the outer PET layer (reverse-trap printing), which protects the ink from abrasion and gives the finished bag a high-gloss depth that surface printing cannot match. Our gravure cylinders are engraved to a screen ruling of 70–80 L/cm, and we hold colour register to ±0.2 mm across the web — critical for fine serif typography and small-format brand marks that are common in specialty coffee packaging.
For kraft/PET/PE structures, the outer kraft layer is surface-printed using flexographic printing at 52–60 L/cm. Ink adhesion on kraft requires a surface energy of ≥38 dynes/cm, which we verify by corona treatment inline before printing. Flexo on kraft gives a more tactile, artisan aesthetic but limits halftone reproduction to approximately 3–85% dot range versus gravure’s 2–95%.
Surface finishing options on the outer PET layer include:
- Matte OPP lamination (12–18 micron): reduces gloss to 10–20 GU (60° geometry), popular for premium positioning
- Soft-touch coating: tactile velvet finish, gloss 5–12 GU, adds approximately 8–12 working days to lead time
- Spot UV varnish: applied over matte base for contrast logo or pattern highlighting; registration tolerance ±0.3 mm
- Hot stamping foil: gold, silver or holographic, applied at 120–160°C, 0.2–0.4 MPa dwell pressure

One-Way Degassing Valve Integration and Seal Integrity #
Every roasted coffee bag we produce is specified with a one-way degassing valve unless the brand explicitly requests nitrogen-flush-only packaging. We source valves with an opening pressure of 0.3–0.5 bar and a back-pressure seal rating of ≥1.5 bar, which prevents ambient air ingress when the bag is squeezed. Valve placement is 40–60 mm from the top seal on the front panel — this position avoids interference with the zipper reseal track and keeps the valve clear of the gusset fold stress zone.
Heat-seal parameters for PE inner layers are set at 140–160°C, 0.3–0.5 MPa, 1.0–1.5 seconds dwell. We validate seal strength per ASTM F88 — our minimum acceptable peel strength for coffee bag seals is 25 N/15mm width. Bags that fall below this threshold are rejected at inline seal-strength sampling, which we run at AQL 2.5 (ISO 2859-1) on every production run.
For zipper reseal integration, we use press-to-close LDPE zipper profiles at 3–5 mm track width. The zipper is heat-welded to the inner PE layer at 130–145°C. We test reseal integrity by inflating the sealed bag to 10 kPa and holding for 30 seconds — zero pressure drop is our pass criterion.
