For coffee and dry goods packaging, the variables that actually drive material cost and tooling decisions are: pouch format (stand-up, flat-bottom, side-gusset, pillow), finished dimensions (W × H × gusset depth in mm), fill weight in grams, and whether you need a one-way degassing valve. A 250g stand-up pouch with a valve and matte lamination sits in a completely different cost bracket than a 500g flat-bottom bag with a resealable zipper and kraft outer layer — even if both have similar artwork complexity.
Fill weight determines the barrier laminate specification. A 250g whole-bean coffee with a 12-month shelf life off retail shelf typically requires an oxygen transmission rate (OTR) below 5 cc/m²/day and a water vapor transmission rate (WVTR) below 3 g/m²/day, per ASTM F1927 test conditions at 23°C/85% RH. If you’re packing a 6-month ambient dry snack with lower lipid content, the barrier threshold is different — and so is the film structure and your unit cost.
Zipper type matters too. Our standard press-to-close zipper profile is 3mm track width; clients requesting child-resistant reclosure (meeting 16 CFR §1700.15 torque requirements) need to flag that at the brief stage because it’s a different component sourced from a different supplier tier.

When samples arrive, the client loads the actual product and the pouch base doesn’t seat properly — the gusset width was optimised for a lower fill weight. We then need to revise the structural drawing, recut the tooling, and run a second white sample. That adds 7–10 working days and, depending on tooling scope, a tooling amendment cost. The check here is simple: always verify pouch dimensions against the actual filled volume, not against an aesthetic preference for a taller or slimmer pack.
The second pattern is artwork submitted in RGB without embedded profiles. Our prepress department works to ISO 12647-2 offset standards and ICC-compliant colour profiles. An untagged RGB file converted to CMYK at our end will produce a press proof that often drifts 5–8 ΔE from the client’s screen expectation. For kraft-look packaging specifically, substrate colour interacts with ink opacity in ways that aren’t visible on a monitor. The correct submission is a CMYK PDF/X-4 at 300 dpi minimum, with 3mm bleed and all fonts embedded. Clients who submit Canva exports or social-media PNGs add at least one proof revision cycle to the timeline, usually two.
The third is quantity misalignment between sampling and production intent. A client requests a white sample and a printed proof at 500-unit pricing, then plans to order 50,000 units annually. The laminate grade and vendor tier we specify at 500 units is not the same as the one we’d spec at 50,000. The structural recommendation changes, and sometimes the surface finish does too (at volume, matte-velvet aqueous coating becomes cost-feasible where it isn’t at low MOQ). Does Sample Type Actually Affect the Decision to Order? #
Yes, and the sequence matters more than clients expect.
A white sample (unprinted, correct structure and dimensions) answers one question: does this format physically work for your product and filling line? It’s the fastest deliverable — typically 5–7 working days from confirmed dimensions — and it prevents the expensive mistake of approving a printed proof on a structure that your filling machine can’t run. Printed proofs follow once structure is locked. Production samples, pulled from the first confirmed production run at 100–500 units, are the contractual reference for ongoing orders.
Skipping white samples to save a week is a reasonable call for simple, low-risk formats. For multi-layer flat-bottom pouches with zipper, valve, and custom gusset, skipping the white sample round is a false economy.

When you brief us on coffee or dry goods packaging, the structural data matters more than the artwork at the quoting stage — please don’t wait until artwork is finalised to start the conversation.
What we need from you upfront: finished pouch dimensions (W × H × gusset in mm), fill weight per SKU, target shelf life with storage conditions (temperature and humidity), valve and zipper requirements, any food-contact compliance needs (FDA 21 CFR 177.1520 for polyolefin films, or EU 10/2011 for European market distribution), and quantity tiers across at least two volume points.
The brief gap that causes the most avoidable sample iterations is an absent gusset dimension. Clients often spec width and height from a visual reference but don’t measure gusset depth. Can I use the same artwork file for offset-printed cartons and flexo-printed pouches?
It depends on the artwork itself. Line weights below 0.5mm that hold cleanly in offset often break in flexo at standard screen rulings, and halftone gradients behave differently on flexible film than on coated board. If your designer built the file for one process, a prepress review before proof submission will flag which elements need adjustment. Submitting an offset-native file directly to a flexo job is one of the more reliable ways to add a proof revision cycle.
What AQL level do you apply to outgoing production samples?

The OTR/WVTR thresholds cited for whole-bean coffee track with what we see for retail shelf — but roast level changes things more than people expect.
