Paper, Board & Chipboard — Comparison & Upgrade Guide

TL;DR: Choosing between paper, board, and chipboard grades is rarely a materials question — it’s a structural load, surface finish, and downstream process question that determines whether your packaging survives transit and converts cleanly on press.

TL;DR: A folding carton running 350gsm SBS where 300gsm FBB would suffice adds roughly 15–18% to your board cost per thousand units with no measurable performance gain.

When a Grade Upgrade Solves the Wrong Problem #

A client came to us last year with a cosmetics folding carton that kept cracking at the shoulder score. Their existing converter had already upgraded them from 300gsm to 350gsm SBS — cost went up, cracking continued. When the job landed on our floor, the first thing we checked wasn’t the board grade. It was the score depth setting and the grain direction relative to the panel fold axis.

The board was running cross-grain on the major fold. At 350gsm, cross-grain scoring on SBS with a clay-coated surface requires a score-to-caliper ratio of approximately 0.55–0.60 to prevent fiber fracture. The converter was running 0.50. Adding weight to the board made the problem worse, not better, because heavier SBS has higher stiffness (Taber values typically 12–18 mN·m at 350gsm versus 8–12 mN·m at 300gsm) and requires proportionally deeper scoring. Nobody had checked the crease matrix.

This matters because “upgrade the board” is the default answer in most procurement conversations, and it costs real money. Before any grade change discussion, we run what our team calls the P-SQ diagnostic — a five-point score quality check that covers grain direction, score depth ratio, moisture content, coating adhesion, and bend radius. Four out of every ten cracking complaints we receive resolve without a board upgrade at all.

The Parameters That Actually Drive Grade Selection #

The five parameters we weight when specifying board for a folding carton or rigid box application are: caliper-to-grammage ratio, surface smoothness (Sheffield or Bekk), internal bond strength (Z-direction tensile), stiffness index, and moisture content at delivery.

Caliper-to-grammage ratio separates grades faster than any other single number. FBB (Folding Box Board) achieves roughly 460–520 µm at 300gsm because of its mechanical pulp middle layer — that bulk keeps Taber stiffness competitive while reducing basis weight. SBS (Solid Bleached Sulfate) at the same 300gsm comes in at 340–380 µm, denser and stiffer per micron but heavier per unit area. GC2 coated board sits between them. When a brand specifies “300gsm board” without stating the grade, they could receive three materially different substrates.

Surface smoothness determines print fidelity more than paper weight does. For offset litho, we target ≤150 Sheffield units on the print side for halftone work finer than 175 lpi. Uncoated boards typically read 250–400 Sheffield, which limits effective screen ruling to 133 lpi for acceptable dot gain control. If your brand guide requires Pantone metallic colors or fine vignettes, surface spec matters more than grammage.

Internal bond is the overlooked one. Under TAPPI T541 (internal bond by Scott Bond), FBB and recycled boards with mechanical fiber tend to read 100–180 J/m² — adequate for standard folding but marginal for UV coating adhesion or aggressive foil stamp coverage above 40% panel area. SBS typically reads 220–300 J/m² in the same test. If your finishing spec includes large-area hot foil, we’d set 200 J/m² as the minimum incoming acceptance threshold.

Moisture content at delivery is a variable almost no brief addresses, and it’s where jobs go wrong quietly. We accept board at 4.5–6.5% MC per our incoming inspection form QC-IN-02. Above 7%, coated boards become dimensionally unstable during sheet-fed offset (sheet flutter, misregister) and below 4%, static buildup causes feeding issues and score cracking at the coating layer.

Grade and Upgrade Decisions as Conditional Logic #

If your packaging is a folding carton for dry goods at retail shelf, and the construction is under 200mm longest panel dimension with no foil finishing, FBB 300gsm is the correct base specification. Upgrading to SBS adds cost without structural benefit, and FBB’s higher bulk actually gives you better shelf snap — consumers perceive it as more substantial despite identical weight.

If your packaging includes large-area hot foil stamping or UV spot coating over 50% of the print panel, the decision changes. SBS with verified Scott Bond ≥220 J/m² is the right substrate. We’ve seen foil delamination on FBB grades where Scott Bond came in at 130 J/m² from a supplier batch that had been reworked — the adhesive layer had insufficient fiber anchorage. GC2 recycled board in this application carries measurable delamination risk unless the converter has specifically qualified the foil adhesive system against that board’s surface chemistry.

If your product requires direct food contact and you’re evaluating recycled or mixed-fiber boards for cost reduction, the compliance pathway is not straightforward. EU Regulation 10/2011 on plastic food contact materials is sometimes cited incorrectly as the relevant standard — the correct reference for board is the Council of Europe Resolution CM/Res(2020)9 on paper and board for food contact, plus any national enforcement standards in your target market (e.g., BfR Recommendation XXXVI in Germany). Recycled board requires migration testing per EN 15519 if food contact is claimed, which adds 6–10 weeks to material qualification and is a hard requirement, not a negotiable step.

If you’re running a rigid box construction, the calculus shifts entirely away from folding grades. Greyboard (chipboard) at 1.5–2.5mm caliper, laminated with a printed wrap of 128–157gsm coated art paper, is the standard. For magnetic closure boxes, we specify minimum 2.0mm greyboard for the lid panel — below this, the magnet pull causes perceptible flex and the hinge crease fatigues within 30–50 open-close cycles under our accelerated test protocol.

The non-obvious recommendation: don’t default to SBS for premium cosmetics folding cartons. FBB with a cast-coat or high-gloss UV laminate surface finish gives you equivalent visual premium at 8–12% lower board cost per tonne, with better bulk perception in hand. This holds for cartons under 500mm perimeter — for larger formats, SBS’s higher stiffness-to-weight ratio justifies the cost delta.

Specification Notes for Brand Partners #

When you brief us on a board or carton project, the three things that immediately affect sample accuracy are: the finished box dimensions (all three), the intended finish (matte lam, gloss lam, UV spot, foil, or unfinished), and whether the product inside has direct contact with the packaging surface.

The most common gap in briefs we receive is finish specification — brands often send “premium feel” as the brief without specifying lamination type. Matte lamination over FBB and gloss lamination over SBS print very differently in terms of perceived color depth and tactile quality, and we’ll make different board recommendations depending on which direction you want to go. A single sentence on finish intent saves a full sample iteration.

Our standard structural sample turnaround is 7–10 working days for folding carton constructions, assuming board stock is available in the specified grade. Rigid box sampling runs 12–15 working days. If your project requires a specific board brand or certified-origin FSC stock that we don’t carry in rotation, add 5–7 working days for procurement.

Does the board grade affect how Pantone colors reproduce?

Yes, directly. The same Pantone 485 C printed on 300gsm SBS with Sheffield smoothness of 100 versus GC2 recycled board at 200 Sheffield will read differently — the rougher surface scatters light and the color appears flatter. If color accuracy is a brand requirement, specify the substrate grade alongside your Pantone references, and ask your converter to provide a G7-calibrated press proof (G7 Master Qualification) on the actual production stock before approving color.

We’re switching from SBS to a recycled board for sustainability — what do we need to revalidate?

At minimum: score quality (the crease matrix settings from your SBS job will need adjustment), foil or coating adhesion if your carton uses these finishes, and food-contact compliance if applicable. Internal bond on recycled grades typically runs 30–40% lower than SBS, so any finishing process that relies on fiber anchorage needs requalification. Our team runs a four-point conversion checklist when a brand switches substrates mid-range — it typically adds one sample iteration but prevents production surprises.

Can you tell me which board grade gives the best sustainability credentials?

It depends on how your brand defines “sustainable,” and opinions genuinely differ across the industry. FSC-certified SBS from virgin fiber has strong chain-of-custody credentials but a higher pulp harvest footprint. Recycled GC2 board has lower virgin fiber content but higher process energy in de-inking and may not qualify for food contact without migration testing. Some brands prioritize FSC Mix certification as the public-facing claim; others target post-consumer recycled content percentage as their KPI. We don’t have a position on which is “better” — our dataset covers supply chain traceability and structural performance, not lifecycle carbon accounting. For carbon footprint comparison, you’d need an LCA study on your specific supply chain, which falls outside what we can provide from production data alone.
