Cast and cure is a decorative coating process that can reproduce a holographic, diffractive, gloss or texture pattern in a cured surface layer. It is useful when a buyer wants light-changing detail without leaving the casting film on the package. The effect still depends on the chosen coating, film pattern, substrate, print sequence and converting route, so it should be approved on a representative physical sample rather than selected from a digital rendering alone.

Use cast and cure for controlled decorative areas on compatible paper or paperboard when the pattern, gloss and registration can be proven on the intended construction. Avoid treating it as a universal security feature, environmental claim or substitute for barrier performance. Submit layered artwork, the finished structure, material and coating specifications, coverage, viewing direction and acceptance criteria before quotation.

When cast and cure is suitable

The process can support holographic accents, repeating patterns, spot decorative zones or broader fields on cartons, sleeves and wrapped-paper components. It is most useful where movement under light is part of the design and where the coating layer can be cured without damaging the substrate or earlier print.

It is usually unsuitable across critical folds, glue areas, tear features, barcodes, small legal copy or surfaces that will be heavily rubbed. A visually similar pattern is not automatically an authentication system; security use requires controlled origination, supply-chain and verification measures beyond appearance.

Specify the complete material and artwork stack

Provide vector artwork with the cast-and-cure area separated from process print, spot colours, white ink, varnish, foil, cut and crease lines. Mark whether the pattern is spot or flood, the viewing side and any direction-sensitive orientation. Fine isolated details and narrow reverse text should be reviewed because the effective resolution depends on coating flow, film structure and registration.

Name the substrate, coating or lamination already present, print method, ink system and intended post-processing.   • substrate, print and surface-treatment stack;
  • vector artwork with the decorative layer isolated;

  • fold, glue, barcode and abrasion-sensitive exclusion zones;
  • sample route, inspection method and packing requirements.

Cost categories may include artwork correction, pattern-film sourcing, coating trials, setup, makeready waste, registration control and additional inspection. Film reuse, if proposed, must be confirmed for the selected film, pattern, coating and required appearance; it should not be assumed in the quotation.

Approve a representative sample

A PDF proof can confirm content and approximate position, but it cannot reproduce diffraction, gloss, texture, coating lay or movement under light. A plain structural mock-up can confirm folds and panel size but may contain no production coating.

For appearance-sensitive work, approve a physical sample made with the intended substrate, print colours, coating system, casting pattern and converting sequence. Review it under agreed lighting, at normal viewing distance and after folding or wrapping. Record any substitutions so the sample is not treated as stronger evidence than it is.

Define production start and inspection

The production clock should start only after the dieline, artwork revision, material stack, pattern, sample or proof, quantities, packing instructions and acceptance criteria are approved. A late change to coating coverage, substrate or pattern may require a new trial.

Inspection can compare pattern identity and orientation, registration, gloss or visual uniformity, pinholes, haze, incomplete transfer, scuffing, fold cracking, blocking and contamination. Set project-specific limits with an approved master sample; do not import a numerical tolerance from an unrelated package.

Prevent common failures

Weak or incomplete pattern transfer can result from poor wetting, unsuitable coating weight, contamination, curing mismatch or loss of contact between film and coating. Haze or uneven gloss may come from coating variation, film condition or substrate roughness. Misregistration becomes more obvious when the effect must align with narrow printed details.

Reduce risk by simplifying tiny features, keeping the effect away from folds and glue zones, freezing the artwork revision, retaining an approved master and checking first-off sheets before the full run.

Frequently asked questions

Is cast and cure the same as holographic lamination?

No. Cast and cure forms a pattern in a cured coating and removes the casting film; lamination leaves a film structure on the package. The material stack, appearance and recovery implications therefore differ.

Can the casting film always be reused?

No fixed reuse count should be assumed. Reuse depends on the film, pattern, coating, contamination, handling and required visual quality, and must be confirmed for the selected system.

Can a digital proof approve the holographic effect?

No. It can approve content and approximate location, but a representative physical sample is needed to assess movement under light, gloss, texture, registration and fold behaviour.

Does cast and cure provide anti-counterfeit protection?

A decorative holographic look alone is not proof of authentication. Security applications require controlled features and a defined verification system beyond the visible effect.
