Prepress & File Preparation — Supplier Qualification Guide

TL;DR: A prepress supplier’s file handling workflow reveals more about their production discipline than any ISO certificate they can email you.

TL;DR: In our qualification process, we flag any prepress supplier who cannot demonstrate ±0.2mm register tolerance on a live production sample — that single threshold eliminates roughly a third of first-time applicants.

What Failure Looks Like Before a Plate Is Made #

Three symptoms show up repeatedly when a prepress supplier is underqualified, and each one points in a different direction.

Symptom 1 — Colour shift between proof and press sheet. If your approved digital proof matches Fogra51 (ISO 12647-2:2013) but the press sheet reads 6–8 ΔE under D50 illumination, the root causes split two ways: either the supplier’s RIP output intent was not matched to the press ICC profile, or their proofing substrate is not certified to ISO 12647-7. Both are prepress failures, not press operator failures.

Symptom 2 — Trapping gaps visible at 5× loupe. A white hairline at a colour boundary after printing almost always means traps were set at 0.05mm or less — below the 0.10–0.15mm minimum we specify for sheet-fed offset on uncoated stocks. Some prepress operators leave trapping at default values and call it done. If your supplier cannot show you their trapping parameter log for a job file, that is a documentation gap worth investigating.

Symptom 3 — Incorrect bleed on dielines. Receiving files where bleed is 2mm instead of the 3mm minimum for flexo or rotary die cutting, or where structural dieline layers are not separated from print layers in the PDF, are both prepress workflow failures. They cause sample rework, not minor inconvenience.

The Root Cause Teams Consistently Misdiagnose: RIP Profile Management #

When colour variation shows up on press, the conversation almost always jumps to ink density, dot gain curves, or the press operator’s calibration run. Those are valid checkpoints. But in our experience, the problem originates upstream — at the RIP profile assignment step — in more jobs than most press-side teams want to acknowledge.

Here is the mechanism. A prepress operator receives a client PDF that was built in Adobe RGB (1998) or, worse, in an untagged CMYK that assumed a different press condition. If the RIP is not configured to apply a proper input-to-output colour transform using a device-linked ICC profile that matches the actual press substrate (say, Fogra39 for coated offset or Fogra52 for uncoated), the resulting separated plates carry embedded colour errors before ink is ever mixed. A ΔE of 5–9 between proof and press sheet can be entirely explained by this mismatch.

The confirmation test is straightforward: request the job’s colour management report from the RIP log, which should show the input profile, the output profile, the rendering intent (relative colorimetric with black point compensation is our standard), and any gamut compression that was applied. Any supplier running a calibrated G7-compliant workflow per IDEAlliance G7 Master Printer specification can produce this report within two minutes of being asked. Suppliers who cannot produce it are not running a managed colour workflow — they are guessing and adjusting on press, which costs you extra press time and creates batch-to-batch inconsistency.

The threshold for concern: if a supplier’s proof-to-press ΔE averages above 3.0 across five measured patches on a Colour Control Strip conforming to ISO 12642-2, that workflow needs requalification before it handles brand-critical colour.

This matters more than most buyers account for when evaluating prepress partners. A supplier who can hold ΔE ≤2.0 proof-to-press eliminates most press-approval iterations. We log every job’s ΔE outcome under our internal CP-04 Colour Consistency Record, and that data feeds directly into our annual supplier tier reviews.

Corrective Actions Ranked by Impact and Feasibility #

  1. Mandate a G7 calibration declaration before onboarding. Requires the supplier to submit a G7 Verification Report (IDEAlliance format) showing NPDC curves within tolerance. Cost: zero on your side. This eliminates most chronic colour drift issues and is the single highest-impact screening step.

  2. Supply a mandatory file specification sheet with every PO. Include: bleed minimum (3mm for rotary die cut, 2mm for flatbed), colour space (CMYK, no RGB), trap values by substrate, and PDF standard (we require PDF/X-4 for jobs with transparency, PDF/X-1a for flat artwork). This prevents around 60% of file rejection cycles, based on tracking our PO intake over 14 months.

  3. Request a preflight report for every submitted file. The report format should reference ISO 32000-1 (PDF specification) and flag bleeds, image resolution below 300 PPI at final print size, and RGB objects. Suppliers running Enfocus PitStop or equivalent can generate this in under 90 seconds per file.

  4. Run a press proof on your actual substrate before production approval. A soft proof on a calibrated monitor is necessary but not sufficient. A physical press proof on the production substrate, measured against your colour standard under D50 / 2° observer conditions per ISO 3664, is the only defensible approval step for brand colour. This adds 2–3 working days but eliminates press-stop events that cost far more.

  5. Audit the supplier’s plate output specification. CTP (computer-to-plate) output should be documented: plate type, screen ruling, dot shape, and whether FM (stochastic) or AM screening is used. For fine-detail pharmaceutical or cosmetics packaging, we specify AM screening at 175 LPI minimum on coated stocks. This is not a negotiable parameter once artwork is approved.

Prevention — What to Specify Upfront #

Put these four items in writing before any file transfer:

  • PDF standard: PDF/X-4 (ISO 15930-7) or PDF/X-1a (ISO 15930-1), stated explicitly
  • Bleed and safety zone: minimum 3mm bleed, 4mm safety from trim to live copy
  • Colour space and profile: CMYK only, with named output intent (Fogra39, Fogra51, or SWOP v2 for North American buyers)
  • Dieline layer protocol: structural dieline on a dedicated spot colour layer named “CutContour” or “Die”, separated from print layers

Request the supplier’s standard artwork template before briefing your designer. If they do not have one, that is diagnostic information.

Specification Notes for Brand Partners #

When you brief us on a new packaging project, the prepress specification is something we build together at the start — not something we fix after artwork is submitted.

We need from you: final print dimensions (flat and formed), substrate type (coated/uncoated/kraft/foil laminate), whether you need special colours (Pantone spot inks or metallics), and your brand’s colour standards file if one exists. If your designer is working from a previous supplier’s template, send it — we will audit it against our press conditions before issuing our own.

The most common brief gap we see is artwork submitted without any dieline, or with a dieline embedded in the print layer. This adds 3–5 working days to the sample cycle because we need to reconstruct the structural file before prepress can begin.

Our standard prepress-to-sample timeline is 7–10 working days for a standard folding carton after file approval. Complex structural forms (rigid boxes with inserts, multi-panel mailers) run 12–15 working days. What extends that timeline is iterative colour approval — if your brand colour has never been profiled against our press, build in one extra proof round.

Does a supplier’s ISO 9001 certification guarantee their prepress colour management is sound?

No. ISO 9001 certifies process documentation, not output quality to a defined colour standard. A supplier can hold ISO 9001 and still run an unmanaged colour workflow. The qualification document that actually matters for prepress is a current G7 Verification Report or an ISO 12647-2 press conformance record with measured ΔE data.

If we supply print-ready files, why does prepress still take 5–7 days?

“Print-ready” is assessed against the receiving supplier’s specific press conditions, not a universal standard. Our prepress team checks every incoming file against our CP-04 checklist: output intent match, trap values, image resolution at final size, overprint settings, and dieline layer separation. A file that was print-ready for your previous supplier may need adjustments for our press profile or substrate. The 5–7 days covers that review, any corrections, plate output, and colour proof generation.

Can we skip the physical press proof and approve on screen to save time?

For packaging with tight brand colour requirements — anything where Pantone matching or ΔE tolerance is contractually specified — skipping the physical proof is a risk that consistently produces press-stop events or post-delivery disputes. For secondary packaging with no brand colour specification, a calibrated soft proof can be sufficient. The calculus changes entirely once you have a production history with us: repeat jobs on the same substrate with no colour changes can move to soft proof approval after three consistent press runs.
