Cold Foil for Packaging: Artwork, Substrate, Proofing and QC

Cold foil creates a metallic or diffractive effect by printing an adhesive, bringing a transfer foil into contact and releasing the carrier where the adhesive has accepted the decorative layer. It can support fine registered graphics and inline workflows on compatible materials, but it is not automatically cheaper, greener or more suitable than hot foil. Coverage, substrate smoothness, adhesive, foil grade, print sequence and protection determine the result.
Quick answer
Choose cold foil when the selected substrate and adhesive system can produce the required transfer and when registration with printed graphics is important. Compare it with hot foil, metallic ink and metallized film by appearance, relief, coverage, setup, run quantity, rub exposure and recovery goals. Approve the exact foil system on the intended printed and converted package.
Cold foil, hot foil and metallic ink are not interchangeable
Cold foil relies on a printed adhesive and transfer step without a heated stamping die. Hot foil uses a heated tool and pressure and can create a different edge, coverage and tactile character. Metallic ink contains reflective pigment within an ink film and usually produces a less mirror-like effect. Metallized lamination leaves a film layer on the construction.
The right route depends on artwork, material, quantity, relief requirement and finishing sequence. The KURZ decoration-process overview shows that foil decoration includes multiple process families; the chosen foil and adhesive data must govern the actual application.
Prepare artwork for adhesive and foil transfer
Supply vector artwork with the foil layer separated from process print, white ink, varnish, embossing, cut and crease. Define whether foil is underprinted, overprinted or left as the final visible surface. Fine reverses, screens, large solids and narrow registration traps should be reviewed with the selected system.
Keep foil away from glue flaps, seals, barcodes and tight folds unless testing proves compatibility. Substrate smoothness and absorbency affect adhesive holdout and visual uniformity. Coated board, uncoated paper and laminated surfaces should not be assumed to behave alike.

Cost categories can include foil and adhesive trials, plates or image carriers, foil consumption, setup, registration control, overprinting or protective coating and inspection. Whether cold foil is economical depends on coverage, run, waste and process integration; it should not be claimed from method name alone.
Approve the right proof
A PDF or contract colour proof can approve content and approximate registration, but it cannot reproduce metallic reflection or foil-transfer defects. A structural sample can test folding while omitting the production foil and adhesive.
For appearance-sensitive work, approve a physical sample using the intended substrate, adhesive, foil, print sequence and protective finish. View it under agreed lighting and after folding and rubbing. If a sample uses a substitute foil or digital metallic effect, label it as a limited design reference.
Define production start and inspection
The production clock should start only after dieline, artwork, material stack, foil system, sample or proof, quantities, packing and acceptance criteria are approved. A change to substrate, adhesive, foil grade, coverage or process order may require another trial.
Inspection can cover correct foil, coverage, edge definition, pinholes, voids, picking, adhesive residue, haze, scratches, blocking, print-to-foil registration, fold cracking and rub resistance. Set critical limits from the approved design and demonstrated process rather than copying a tolerance from unrelated work.
Prevent common failures
Poor transfer can result from contamination, unsuitable surface energy, absorbent or rough stock, insufficient adhesive, curing mismatch or foil incompatibility. Large solids may reveal substrate and coating variation. Fine details can fill or break if artwork and adhesive lay are not balanced.
Reduce risk by testing the actual material stack, controlling artwork revisions, keeping functional zones clear, approving a representative sample, retaining a master and checking first-off sheets before the full run.

Can a colour proof approve a metallic foil?
No. It can approve content and approximate position but not reflection, transfer, edge quality or rub behaviour. Use a representative physical sample.
Does cold foil make the finished package recyclable?
The process name alone does not determine recyclability. The complete substrate, coatings, adhesive, foil layer, labels and local recovery system must be considered.
