Chipboard Grade Selection: The Structural Foundation #

The outer wrap — typically 128–157 gsm coated art paper or a specialty textured stock — is laminated to the greyboard using a water-based adhesive. We cure at 40–50°C with a dwell pressure of 0.3–0.5 MPa to prevent delamination at the corners. Any wrap paper below 120 gsm risks tearing at the corner fold during hand-wrapping, which is why we do not recommend it for rigid box construction regardless of cost pressure.
Tissue Paper and Interior Wrap: Weight, Finish and Colour Fastness #
The tissue paper inside a jar candle gift box serves two functions: aesthetic presentation and secondary protection against minor surface abrasion on the glass or label. These two functions pull in opposite directions when it comes to weight selection.
For presentation-first applications — a single jar nestled in tissue with no structural insert — we specify 17–20 gsm MF (machine-finished) tissue. Registration tolerance on tissue flexo is ±1.5mm due to the substrate’s stretch characteristics — this is wider than our standard ±0.3mm sheet-fed offset tolerance, and brand partners should design tissue graphics with this in mind.
Void Fill and Insert Options: Foam, Pulp and Tissue Nest #
The void fill system is what actually protects the jar in transit, and it is the component most frequently under-specified in brand briefs we receive. A tissue nest alone is not a transit-safe solution for a filled candle jar above 200g — it is a presentation layer, not a structural one.
For candle jars that will be shipped direct-to-consumer (DTC) in a mailer box, we recommend a die-cut EVA foam insert at 10–15mm thickness, density 28–35 kg/m³. This density range absorbs the impact energy from a 1.2m drop (per ISTA 2A test protocol) without bottoming out. Foam below 25 kg/m³ compresses permanently after a single drop event and provides no protection on subsequent handling. We cut foam inserts on our CNC oscillating knife cutter to a positional tolerance of ±0.5mm, which ensures the jar sits centred in the cavity without lateral movement.
For retail shelf product that will not be individually shipped, a pulp moulded insert or a die-cut corrugated tray is a cost-effective alternative.
