Rigid Plastics & Thermoforming — Supplier Qualification Guide

Overview #

Qualifying a thermoforming sheet supplier is one of the highest-leverage decisions in a rigid plastic packaging project — the wrong supplier delivers inconsistent caliper, contaminated regrind content, and documentation that won’t survive an FDA or EU retailer audit. This guide covers the exact COA fields we require from every sheet supplier we work with, the incoming inspection thresholds our materials team uses at goods receipt, and the specific red flags that have caused us to reject suppliers during our own vendor evaluation process. COA Field Requirements for Thermoforming Sheet Suppliers #

A Certificate of Analysis is only useful if it reports the parameters that actually predict thermoforming performance and compliance. We reject COAs that list only resin grade and thickness — that is a packing slip, not a COA.

For every incoming roll or sheet lot, we require the following fields to be populated with measured values, not nominal ranges:

Dimensional parameters: Caliper (thickness) measured per ASTM D374 at minimum 5 points across the web width, reported in µm or mm. For a 0.3mm nominal PET sheet, we require the full-width caliper variation to be within ±0.02mm (±20µm). A supplier reporting ±0.05mm or wider on a standard PET sheet is running a worn or poorly calibrated extrusion line.

Mechanical properties: Tensile strength (MD and TD) per ASTM D882, reported in MPa. For standard 350µm APET, we expect MD tensile ≥ 50 MPa. Elongation at break, also per ASTM D882, is required in both directions — a drop below 100% elongation in either axis on APET typically signals excessive moisture during processing or regrind overuse.

Thermal properties: Vicat softening point per ISO 306 (or ASTM D1525) is required for all PP and HIPS sheet. For PP homopolymer, we expect Vicat ≥ 150°C. For PS/HIPS sheet, Vicat typically falls at 85–95°C — a value below 80°C tells us the resin is off-grade or has been compounded with excessive filler.

Food-contact and regulatory fields: For any food-contact application, the COA must reference the applicable compliance basis. In our standard procurement terms, we specify: FDA 21 CFR 177.1630 (PET), FDA 21 CFR 177.1520 (PP), or EU Regulation 10/2011 on plastic materials in food contact. Suppliers who cannot provide a written compliance declaration tied to the specific lot — not just a generic letterhead statement — do not proceed past our initial qualification.

Regrind content declaration: We require regrind percentage to be declared on every COA for rPET and rHIPS sheet. For food-contact rPET, regrind content must be documented as post-consumer recycled (PCR) sourced from an FDA Letter of Non-Objection (LNO) approved recycling process. Undeclared regrind is a hard disqualification in our vendor approval process.

Incoming Inspection Protocol — Pass/Fail Thresholds #

When a new shipment arrives at our facility, our QC team runs a documented incoming inspection before the roll or sheet is released to production. We use a modified AQL 2.5 sampling plan (per ISO 2859-1) for dimensional checks and a fixed 3-sample-per-roll minimum for mechanical testing.

Moisture content on incoming PET sheet is a step many buyers overlook. PET above 40 ppm moisture at forming temperature will hydrolyze — the molecular weight drops, the sheet turns brittle, and hinge-crack failures follow within weeks of shelf life. We always check moisture on PET before it enters our thermoformer, regardless of what the supplier’s COA states.

Red Flags for Substandard Suppliers #

In our experience qualifying sheet suppliers across PET, rPET, PP, and HIPS, the same patterns of failure appear repeatedly. These are not theoretical risks — they are reasons we have removed suppliers from our approved vendor list.

Red flag 1 — COA dates don’t match shipment lot numbers. Some suppliers issue COAs from a test run conducted weeks or months before your shipment, then attach them to unrelated lots. We cross-check the lot number on the COA against the roll label and packing list. A mismatch triggers an immediate stop and a corrective action request.

Red flag 2 — No food-contact compliance documentation for food-contact applications. A supplier who says “our PET is food grade” but cannot produce an EU 10/2011 declaration or FDA 21 CFR compliance letter for the specific resin grade used in your lot is not a compliant supplier. “Food grade” is not a self-certifying statement under either regulatory framework.

Red flag 3 — Caliper uniformity that looks too good. Paradoxically, a COA showing zero caliper variation across the web is more suspicious than one showing ±0.01mm. Real extrusion lines have minor thickness profiles. A supplier reporting perfectly flat caliper on every COA is either not measuring or is transcribing nominal values. We request the raw measurement data sheet, not the summary.

Red flag 4 — Regrind content that changes between orders with no explanation. We have seen rPET sheet where declared regrind content shifted from 30% to 70% PCR between consecutive orders with no formulation change notice. regrind percentage directly affects tensile properties, haze, and food-contact compliance status. This is not a tolerable variation — it is a quality system failure.

Red flag 5 — No corrective action process. When we raise a non-conformance report (NCR), a qualified supplier responds with a root cause analysis and corrective action within 5 working days. A supplier who disputes the finding, requests you return the material before investigating, or simply offers a credit note without a corrective action report is showing you their quality culture. It will not improve after you place a production order.

Specification Notes for Brand Partners #

When you brief us on a thermoforming project, we need more than a target shape and print spec. Send us: target resin type and any food-contact or sustainability requirement (e.g., FSC-certified, PCR content target), nominal sheet thickness and tolerance requirement, finished pack dimensions including draw depth (this determines our draw ratio and minimum wall thickness specification), and whether the pack will be heat-sealed, cold-sealed, or lidded with film.

The most common brief gap we see is brands specifying “clear PET” without stating whether food contact compliance is required. For display trays used dry, standard APET with no food-contact declaration may be acceptable. For direct food contact, we need the full regulatory basis confirmed before we source sheet — this affects supplier selection and COA requirements directly.

Our standard qualification path for new tooling: digital cavity layout and material specification review in 3–5 working days, physical thermoformed sample in 12–15 working days, production lead time 20–28 working days after sample approval and purchase order receipt.

Frequently Asked Questions #

Q1: What caliper tolerance should I specify for thermoformed rigid PET packaging?
A: For standard APET sheet under 0.5mm, we work to a caliper deviation tolerance of ±0.02mm across the web, per ASTM D374 measurement. Tighter than this is achievable on premium extrusion lines but adds cost; wider than ±0.05mm will produce inconsistent wall thickness in the thermoformed part and increase scrap rates significantly.

Q2: What is your minimum order quantity and lead time for custom thermoformed rigid plastic packaging?
A: Our typical MOQ for custom thermoformed trays or clamshells is 10,000 units per SKU, depending on tool complexity and sheet gauge. Lead time from approved sample and PO to production delivery runs 20–28 working days. Rush tooling is available for select geometries at an additional cost.

Q3: What compliance documentation do you provide for food-contact thermoformed packaging?
A: For food-contact applications, we provide a full compliance package including COA with lot-specific food-contact declaration referencing either FDA 21 CFR 177.1630 (PET), 21 CFR 177.1520 (PP), or EU Regulation 10/2011 as applicable. We do not accept supplier COAs that reference generic “food grade” status without a named regulatory basis and resin-specific compliance letter.

Q4: Can you supply thermoformed packaging with post-consumer recycled (PCR) content and still meet food-contact requirements?
A: Yes, for rPET applications we source sheet from suppliers whose PCR process holds an FDA Letter of Non-Objection (LNO). We require lot-level declaration of regrind percentage on every COA, and our incoming NIR check verifies declared vs. actual regrind content within ±5%. PCR content above 50% may affect haze — we target ≤ 6% haze per ASTM D1003 for display-grade clarity and will confirm achievability at the material specification stage.

Q5: How do you handle incoming sheet that fails your inspection thresholds?
A: Any lot that fails a hard threshold — such as tensile strength below 50 MPa on APET 350µm, or moisture content above 40 ppm on PET sheet — is placed on full lot hold and a formal NCR is raised with the supplier within 24 hours. We require a written root cause analysis and corrective action response within 5 working days. Lots that fail food-contact compliance checks are never released to production regardless of downstream pressure — this is a non-negotiable quality gate in our system.
