Clamshell packaging sits at the intersection of product protection, retail visibility and loss prevention — and the hinge geometry plus snap-fit closure design are where most structural failures originate. This article addresses the core specification decisions our structural team makes when developing clamshell tooling: PET gauge selection, hinge radius and land width, snap-force calibration, and the anti-theft features that retail buyers increasingly require as a condition of shelf placement. The guidance applies most directly to consumer electronics accessories, hardware, personal care tools, toys and any hard goods sold in open-plan retail where both product security and visual merchandising matter. The single most important production insight we can share upfront: snap-force is not a material property — it is a geometry outcome. You can achieve the same snap-force from 0.40mm PET or 0.50mm APET by adjusting the snap-tab undercut depth, and getting that geometry right in the tool is what separates a clamshell that holds on the peg from one that pops open in transit.
PET Gauge Selection and Material Variants #
When a brand partner sends us a clamshell brief, the first question we ask is: what is the heaviest SKU this shell needs to hold, and what is the retail environment — ambient, refrigerated or outdoor display? Those two answers drive gauge and resin selection before we touch the structural drawing.
We thermoform clamshells from three primary substrates: APET (amorphous PET), RPET (recycled-content PET, minimum 30% post-consumer) and PETG (glycol-modified PET for complex geometry). Standard gauge range across our lines runs from 0.30mm to 0.80mm. Below 0.30mm the formed panel lacks the column strength to resist point-load deformation at retail; above 0.80mm cycle time increases sharply and the hinge becomes prone to stress-whitening on the first open.
For products up to 200g, we typically specify 0.40–0.50mm APET. For 200–500g products, 0.50–0.65mm. For heavy hardware or multi-unit packs above 500g, 0.65–0.80mm with a reinforced hinge land of 4.0–5.0mm width. PETG is reserved for designs requiring undercut depths greater than 2.5mm or radii tighter than 1.5mm — it thermoforms at 10–15°C lower than APET and holds fine detail better, but costs approximately 18–22% more per kg.

Hinge Geometry, Snap-Force Calibration and Structural Design #
The hinge is the highest-stress zone in any clamshell. In our tooling, we design the hinge as a living hinge with a controlled radius of 1.8–2.5mm and a land width of 3.0–4.5mm for standard retail clamshells. Narrower than 3.0mm and the hinge fatigues within 150–200 open-close cycles; wider than 5.0mm and the shell does not close flush, leaving a visible gap that retail buyers reject.
Snap-force — the force required to open the closed clamshell — is specified in Newtons and tested per our internal protocol derived from ASTM D4169 performance testing guidelines. Our standard retail snap-force target is 15–25N for consumer-operated clamshells. Anti-theft or “security clamshell” variants targeting high-shrink retail environments are designed to 35–55N, which requires a tool change to increase snap-tab undercut depth from a standard 0.8–1.0mm to 1.4–1.8mm. At undercut depths above 2.0mm in APET, we see a measurable increase in tab fracture rate during consumer opening — which is why PETG is the preferred substrate for high-security snap geometries.
We validate snap-force on every new tool using a digital force gauge at 5 points across the closure perimeter. Tolerance is ±3N from target. If any point falls outside tolerance after tool adjustment, we do not release the tool to production.
Retail theft resistance in clamshells is achieved through three mechanisms we can combine: high snap-force (as above), perforation-required entry (the consumer must tear through a scored perforation to open — one-way entry), and spider-wrap compatibility (the shell geometry must accommodate a security tag without distorting the panel). We design perforation-entry clamshells with a tear score depth of 0.15–0.20mm, leaving a residual wall of 0.20–0.25mm that requires deliberate force to breach but does not cause accidental opening.
Print, Clarity and Retail Presentation Specifications #
Most clamshells we produce are clear — the product is the visual. But insert card printing and surface treatment on the formed shell both affect retail presentation significantly.
For clarity, we measure haze per ASTM D1003. Our standard APET sheet achieves haze values of 1.5–3.0% at 0.50mm gauge. Above 4.0% haze, product colour rendering is noticeably degraded under retail fluorescent lighting — a threshold we flag to brand partners specifying RPET, since recycled-content material typically runs 3.5–6.0% haze depending on PCR percentage.
Insert cards printed for clamshell backing are typically 350–400 GSM SBS (solid bleached sulphate) board, printed offset with a minimum 175 lpi screen ruling. We run G7-calibrated proofing on all insert card jobs — our press room holds G7 Master Qualification, which means colour deviation from approved proof is held to ΔE ≤ 2.0 on process colours. Anti-fog coating on the formed shell is available for refrigerated or high-humidity retail environments. We apply it as a topcoat during thermoforming at 0.8–1.2 g/m² — above 1.5 g/m² we see adhesion issues with pressure-sensitive labels applied downstream.
