Variable foil uses a digitally controlled decoration route to change metallic text, numbers, patterns or graphics between pieces. It is different from conventional hot or cold foil that normally repeats one tooling or image layout through a run. The buyer must define both the visible foil artwork and the data workflow, including record count, uniqueness, matching, error handling and whether the variable element is decorative or part of a controlled identification system.

Choose the process from the package

Use conventional hot or cold foil for a repeated design when tooling, transfer character and run economics fit the job. Use digital variable decoration when names, codes, numbers or patterns must change and the data workflow can be controlled. Metallic ink can create a printed metallic tone but is not the same transfer effect.

Variable foil may be unsuitable for very large solids, rough unprepared stock, tiny reversed features or jobs where every record must be legally or cryptographically verified but no controlled data system exists. The exact capability depends on the selected decoration platform.

Prepare materials and artwork

Build separate static print, static foil, variable foil, cut, crease and glue layers. Define the variable field box, font or vector rules, minimum and maximum content length, overflow behaviour, record order and any relationship with barcodes or labels. Supply a small representative test dataset without unnecessary personal data.

Approve a representative sample

A static PDF can approve layout but cannot prove variable record flow or metallic transfer. A data proof should show short, long and exceptional records, while a physical sample should use the intended substrate and foil system.

Approve both dimensions: the visible foil result and the record logic. Test several representative records, confirm overflow and missing-data behaviour, inspect foil after converting and document how duplicates, rejects and reprints will be handled.

Define production start and QC

The production clock should start only after static artwork, variable-data rules, dataset version, material stack, physical sample or proof, quantity, packing sequence and acceptance criteria are approved. A new dataset or field rule is a controlled revision.

Inspection can cover foil identity, coverage, edge quality, scratches, registration, readable variable content, record count, duplicate or missing records, sequence and pack matching. Security-grade verification requires a separately defined system and audit trail.

Prevent common failures

Missing or duplicated records can result from uncontrolled files, reprints or reject handling. Text can overflow when real data is longer than the test set. Transfer defects can arise from surface roughness, contamination, primer, foil or process mismatch.

Reduce risk by freezing the dataset, testing boundary cases, defining reject and reprint rules, retaining output records and approving the complete decoration stack on the intended package.
