Flexible Pouch Seal Integrity and Failure Analysis

Direct answer: flexible-pouch seal failure should be investigated as a system problem. The sealant layer, pouch conversion, filling-line closing seal, product contamination, temperature, dwell time, pressure, cooling, folds, wrinkles and package handling can all contribute. A film data sheet or one average seal-strength value cannot identify the root cause by itself.

The investigation should separate three questions: Can the material form a suitable seal? Did the converter make the pouch correctly? Did the packer create and protect the final closing seal under production conditions?

Classify the failure before changing settings #

Observed failure Possible mechanism Evidence to collect
Seal opens cleanly with little distortion Insufficient interfacial bonding, contamination, incompatible seal surfaces or inadequate sealing conditions. Seal-face inspection, material identity, time-temperature-pressure records and seal-strength curve.
Film tears beside the seal The seal may be stronger than the adjacent web, or the local geometry may concentrate stress. Failure mode, specimen location, seal width, edge condition and package handling history.
Channel or wrinkle through a seal Product contamination, fold geometry, trapped material, web tracking or nonuniform contact. Leak location, photographs, cross-section or dye path where appropriate, and line observations.
Delamination near the seal Laminate bond, adhesive cure, thermal exposure or material incompatibility may be involved. Layer separation pattern, bond-strength comparison, retained roll sample and converting records.
Failure after drop or distribution A marginal seal, flex crack, pinhole, corner stress or closure damage may open under handling. Pre- and post-distribution integrity results, failure orientation and filled-package condition.

Separate material heat-sealability from production sealing #

A laboratory heat-seal study can compare how a material responds across a controlled range of settings. Production equipment adds jaw condition, pressure distribution, line speed, cooling, web tension, product dust or oil and pack geometry. A laboratory result therefore supports process development but does not prove that every production seal was made correctly.

Confirm the exact sealant surface and material revision. Similar trade descriptions can hide changes in resin grade, slip or antiblock package, lamination, coating or cure. Record time, temperature and pressure as a process window #

A single nominal temperature is not a complete sealing specification. The effective interface depends on contact time, actual jaw temperature, pressure, jaw face, equipment response, film thickness and heat transfer through the structure. Product on the seal face can change the result again.

During troubleshooting, change one controlled variable at a time where practical and record the resulting failure mode, not only the peak force. If the acceptable window is narrow or unstable, investigate the material, jaw condition, contamination and line design rather than simply increasing temperature.

Test seal strength and leak integrity as different properties #

ASTM F88/F88M measures the force required to separate a seal in flexible barrier materials and notes that the measured value is affected by specimen geometry and test configuration. It is useful for comparison when the method and failure mode are reported consistently.

Leak tests answer a different question: whether a through-path exists. ASTM F2096 uses internal pressurization and bubble observation for gross leaks in tray and pouch packages. ASTM F3039 addresses dye penetration for edge-seal leaks in nonporous packaging or flexible barrier materials. ASTM F2338 addresses nondestructive leak detection by vacuum decay. Method selection must match the package, contents, expected defect and required sensitivity; no one method is automatically correct for every food pouch.

Use a location map, not one batch average #

Record where each specimen came from: top, bottom, side, fin or lap seal, gusset transition, corner and closing seal. Also record machine lane, roll position, time and operator or setup where relevant. A batch average can hide a weak location that repeatedly causes field leakage.

For modified-atmosphere packaging, headspace-gas change may be evidence of a package or process problem, but it is not automatically proof of one specific seal defect. Review gas flushing, product respiration, film transmission, fill conditions and leak evidence together.

Root-cause workflow for buyers and suppliers #

  1. Quarantine affected lots and preserve unopened failures, normal samples and retained rollstock.
  2. Document the failure location, appearance, product, lot, filling line and distribution history.
  3. Verify material identity, structure, sealant side, lamination and change history.
  4. Compare converter-made seals with the packer’s final closing seal.
  5. Review actual line records and jaw condition rather than nominal recipe values alone.
  6. Run a justified combination of seal-strength, visual and leak-integrity tests.
  7. Reproduce the failure under controlled conditions where possible.
  8. Confirm corrective action on production-representative filled packs.

Buyers comparing a separate published example can also review the modified-atmosphere heat-seal failure analysis, but should not transfer its project conditions or results to a different pouch.

Chinese supply-chain documentation point #

In Chinese flexible-packaging procurement, a converter and a separate co-packer may each control different seals. Buyers should state who supplies rollstock or premade pouches, who fills and closes them, who owns the sealing recipe, and which party provides retained samples and test records. This division is project-specific and should be written into the quality agreement.

Frequently asked questions #

Does low seal strength always mean the sealing temperature was too low? #

No. Low or inconsistent results may also involve contamination, pressure distribution, dwell time, jaw condition, sealant identity, folds, wrinkles, cooling or laminate damage. The failure mode and production records are needed.

Can a pouch pass seal-strength testing and still leak? #

Yes. A localized channel or pinhole may not be represented by the selected peel specimens. Seal strength and package leak integrity should be treated as different measurements.

Should every flexible pouch use the same leak test? #

No. Test selection depends on package construction, contents, expected defect, whether destructive testing is acceptable and the required sensitivity. The scope and limitations of the chosen method should be recorded.

What samples should be retained for a seal-failure investigation? #

Retain unopened failed packs, normal packs from the same and comparison lots, unused rollstock or pouches, production records and representative product. Preserve lot and location traceability so results can be mapped to the process.
