Mailer Design: Direct-Mail Print or Ecommerce Packaging?
The word mailer can mean a printed direct-mail piece or a shipping package. These are different products. Direct mail is specified by postal format, address area, paper, folds and mailing preparation; ecommerce mailer packaging is specified by product protection, box structure, board, closure, printing and distribution testing.
UGI Packaging manufactures both printed promotional materials and converted packaging within our factory scope. A direct-mail insert can follow our flyer printing process, while a shipping format should be developed as a corrugated mailer box or another protective structure.
Choose the correct mailer category first
For direct mail, define the postal market, finished format, address and postage areas, automation requirements, personalization, fold, enclosure and mailing list workflow. For ecommerce packaging, define product dimensions and weight, presentation, void space, closure, opening experience, return use, transport hazards and outer shipping method.
Do not combine postal and shipping requirements in one vague artwork brief. A decorative self-mailer may need tabs or closure rules, while a corrugated box needs structural testing and packing validation.

Direct-mail artwork and postal boundaries
Reserve the address, indicia and barcode areas before final design. Fold direction, thickness and closure can affect whether a piece is machinable or eligible for a postal category. The USPS mailpiece design standards define requirements for U.S. letter mail within their scope; other postal markets require their own current rules.
A PDF proof checks content and variable-data placement. A folded physical dummy is useful for final size, closure and insertion order. The buyer or mailing specialist should approve postal eligibility before production.
Ecommerce mailer structure and approval
A shipping mailer needs a product fit sample and a packing procedure. Board grade, flute, inserts, closure and print must be selected for the actual distribution route. A beautiful box is not automatically adequate for courier handling.
UGI Packaging prints, cuts, forms and assembles the approved format. Our QC team checks dimensions, print, fold and closure position, fit, assembly behavior, version and packing. Production starts after the category, structure, artwork, material, sample, postal or transport requirement and order details are approved.
Frequently asked questions

Can UGI Packaging print variable addresses?
Variable data must be defined and tested as a project-specific requirement, including file format, data ownership, placement and approval method.
