Substrate Selection and Structural Specification #
The first decision on any e-commerce mailer brief is substrate and flute combination, because it determines everything downstream: print method, finishing options, and whether the box survives a 1.2m drop test per ISTA 2A without panel delamination or corner crush failure.
For subscription boxes in the 200–1,500g product weight range, we most commonly specify:
- E-flute corrugated (1.5–2.0mm caliper): best for litho-laminated print surfaces, tight dimensional tolerances, and compact shipping profiles
- B-flute corrugated (2.5–3.0mm caliper): preferred when the box must carry products above 1.2kg or when the brand needs a stiffer side panel for magnetic closure integration
- Folding carton (SBS or coated duplex): 350–450 GSM for mailers under 500g where a flat-pack format is acceptable and print fidelity is the primary driver
Our structural engineers specify minimum edge crush test (ECT) values per ASTM D2808 — for a standard subscription mailer we target ≥ 44 ECT (lb/in) on E-flute and ≥ 55 ECT on B-flute. Print Process and Surface Finishing Parameters #
For subscription boxes, print quality is a brand equity issue — the box is the first physical touchpoint the customer sees, and it has to match the brand’s digital identity. We run two primary print routes depending on substrate and run quantity.
Litho-lamination (offset + lamination): We print the outer liner on our sheet-fed offset press at 175 lpi screen ruling, holding register tolerance to ±0.2mm across the sheet. The printed liner is then laminated to the corrugated board using a water-based adhesive at 60–80°C bonding temperature and 4–6 bar nip pressure. Delamination is the most common failure mode here — it occurs when the liner moisture content exceeds 8% at lamination, so we condition all liners to 5–7% MC in our climate-controlled pre-press room for a minimum of 12 hours before lamination.
Direct flexo on corrugated: For runs above 5,000 units where litho-laminate cost is prohibitive, we run direct flexo at up to 6 colours. Line screen is 85–100 lpi, which limits fine-detail reproduction but is entirely adequate for bold brand graphics and solid colour fields. Ink density on corrugated flexo is controlled to a ΔE tolerance of ≤ 3.0 against the approved Pantone reference, measured inline with our spectrophotometric system.
Surface finishing options and their production parameters:
- Matte or gloss OPP lamination: 12–18 µm film, applied at 80–100°C, provides scuff resistance and moisture barrier. We specify gloss for high-contrast photography and matte for premium tactile perception.
- Soft-touch lamination: 18–25 µm velvet-texture film — adds approximately 3–4 working days to lead time due to curing requirements
- Spot UV: Applied post-lamination via UV flexo unit; cure energy 120–160 mJ/cm² at 10m/min line speed. We use this for logo highlights and pattern textures on subscription boxes where the unboxing moment is a brand priority.
Die-Cutting, Gluing, and QC Gate Parameters #
After printing and finishing, sheets move to die-cutting. We use flatbed die-cutting for corrugated structures and rotary die-cutting for folding carton mailers. Cutting rule tolerance is held to ±0.3mm on all panel dimensions — beyond this, tuck-lock tabs either bind or rattle, both of which generate customer complaints.
Crease depth is the most under-specified parameter we see in incoming briefs. For E-flute litho-laminate, we set crease depth at 0.8–1.0mm below the board surface. Too shallow and the panel springs back, preventing clean fold-down for flat-pack shipping. Too deep and the liner cracks on the outer face, which is a cosmetic reject on premium subscription boxes.
Gluing: Auto-bottom and crash-lock base formats are glued on our Bobst folder-gluer at a line speed of 150–200 m/min. Hot-melt adhesive is applied at 160–175°C with a bead width of 3–4mm. We run 100% camera-based glue-bead inspection inline — any bead gap above 5mm triggers an automatic reject divert.
QC checkpoints and AQL levels:
We inspect finished mailers against a two-tier AQL sampling plan per ISO 2859-1:
– Critical defects (structural failure, missing glue, wrong dimensions): AQL 0.65

Drop testing per ISTA 2A (1.2m drop, six faces, three edges, three corners) is performed on 3 units per production batch. Any panel delamination, closure failure, or corner crush exceeding 5mm depth is a batch hold.
